We've seen from panels showing Klaus' bare torso that he has stitches all over his body. According to the Secret Blueprints, Klaus' parents originally had three sons, but then there was a terrible lab accident. Phil and Kaja have not as far as I know elaborated any more than that, but the general consensus among the fans is that Klaus was assembled out of the remaining pieces.

In one of the earliest chapters, one of the Jaegermonsters says that if Gil fails to live up to his father's expectations that Klaus would break him down for parts and make a new heir. But as far as we know, that's just speculation on the Jaeger's part.

As for Gil's unexpected strength in recent installments, I think that's a side effect of the Jaeger healing elixer he was given while recuperating in Mama Ginka's inn.
