The biggest issue with using 3e's Vehicles in 4e involves translating 3e's MR and SR stats to 4e's Hnd and SR stats. I've not yet seen a good formula to translate them.

I don't see the problem with using surface area to find out how much armor weighs, at least under the 3e rules. Airplanes do have high surface area to mass ratios, and in the real world are rarely armored (and even then, mostly it's just component armor and ruggedization).

The simplistic answer is don't bother, I'd just dump 4e's Hnd and SR stats and use vechicle's MR and SR as is instead. Chances are that if you're using Ve 2 ed then you're gonna want more detail then the more simplified rules in 4th have to offer anyways.
