This should be both an Ally and an Alternate Form.

The Ally is the A.I. and built as such.

The Alternate Form is the actual suit that is granted by the A.I., that is, Granted by Ally modifier is put on it.

Shouldn't a suit be Equipment? Breakable, etc.

Now this is what I am missing. IIRC Gadgets for hand held devices.

Another method is to give it an extra life with a limitation of duration. It takes X weeks to build a new one.

GURPS Supers specifically mentions a battlesuit as an ally:

"Another option is to define the exoskeleton as an Ally, like a
vehicle, with sufficient Payload to hold the wearer. In that case,
buy the External ST and DR as “Granted by armor, -40%” and
treat the armor as having Special Abilities, +50%. Disregard
the gadget limitations for the armor’s abilities; it’s not a gadget
but a character." - SU79

The section on vehicles as Allies starts on page 84.
